Kurzbeschreibung | Das Projekt dahlia (Digitale Technologien für hybride Leichtbaustrukturen) adressiert als gemeinschaftliches Forschungsvorhaben des Instituts für Strukturleichtbau der TU Chemnitz (IST), des Instituts für Leichtbau und Kunststofftechnik der TU Dresden (ILK) sowie des Instituts für Metallformung der TU Bergakademie Freiberg (IMF) Innovationspotential des Leichtbaus und der digitalen Technologien. Am Beispiel einer Prozesskette zur Herstellung von Tape-verstärkten Leichtmetallprofilen (dahlia-Profile) mittels Warmumformung (dahlia-Prozess) sollen die Prozessparameter-Struktur-Eigenschafts-Beziehungen (PSE-Beziehungen) mittels Simulation entschlüsselt und für die Nutzung in digitalen Zwillingen aufbereitet werden. Das so gewonnene Knowhow dient der Ableitung eines anwendungsspezifischen, webbasierten Simulations- und Auslegungstools, das ohne beson-deres Expertenwissen bedient werden kann und im Vorhaben erstmals direkt für eine stand-ortübergreifende Steuerung der Teilprozesse dienen soll. Der entstehende digitale Zwilling kann daher sowohl die entstehenden Bauteileigenschaften anhand der Parametrierung der einzelnen Teilprozessschritte vorhersagen, als auch rekursiv die Prozessparameter anhand einer gewünschten Bauteileigenschaft direkt einstellen. Im Gegensatz zum klassischen Vorgehen findet in anisotropen Verbundstrukturen – wie dem hier betrachteten dahlia-Profil – eine komplexe Interaktion zwischen Konstruktion, Auslegung und Fertigung statt, die derzeit in der Praxis oftmals durch ein iteratives Trial-and-Error-Vorgehen gekennzeichnet ist. Ziel ist es daher, die Entschlüsselung der Prozessparameter-Struktur-Eigenschafts-Beziehungen im Projekt anhand einer durchgehenden Werkstoff- und Prozesssimulation (Virtualisierung) durchzuführen. Hiermit kann eine gezielte Vorhersage der exemplarspezifisch erreichten Bauteileigenschaften durch Bezugnahme auf die realen Prozessparameter während der Herstellung erfolgen – so entsteht ein Digitaler Zwilling des Bauteils. Dieser Zwilling soll zum einen alle produktentstehungsprozessbezogenen Informationen (Konstruktions-, Werkstoff- und Fertigungsdaten) sammeln und generiert darüber hinaus prognostizierte Eigenschaften während einer sich anschließenden Betriebsphase. |

Additive Fertigungsverfahren (Additive Manufacturing - AM) bieten das Potential, lastpfad- und materialgerecht optimierte Bauteile mit hohem Leichtbaugrad zu fertigen. Dabei ermöglicht AM völlig neuartige Bauteilkonzepte. Es wird erwartet, dass in den nächsten Jahren weitaus größere Stückzahlen von AM-Bauteilen für Automotive- und Luftfahrtanwendungen benötigt werden. Eine grundlegende Herausforderung bei der Überführung der AM in die ressourceneffiziente, wirtschaftliche und zuverlässige industrielle Anwendung ist in einem unzureichenden und bisher zu wenig systematisierten Wissen zu Prozess-Struktur-Eigenschaftsbeziehungen zu sehen. Daher ist eine Weiterentwicklung der Methoden zur Materialqualifizierung, Struktur- und Prozesssimulation sowie Bauteilkonstruktion und Qualitätssicherung notwendig. Die rasant voranschreitende Digitalisierung in der Werkstoff- und Produktionstechnik ermöglicht in diesem Zusammenhang vollkommen neue Ansätze zur Untersuchung der Zusammenhänge von Prozessparametern, Mikrostruktur und Bauteileigenschaften. Das Kernziel des Vorhabens AMTwin besteht in der Entwicklung von digitalen Engineering-Methoden für die additive Fertigung insbesondere von Metallbauteilen. Dabei wird ein experimentell-numerischer Ansatz zur Erforschung von Prozess-Struktur-Eigenschaftsbeziehungen verfolgt. Durch die konsequente Akquise von Werkstoff, Prozess- und Bauteildaten entsteht ein sogenannter Digitaler Zwilling, d.h. ein digitales Abbild des AM-Prozesses. Weiterhin werden Simulationsmethoden zur Auslegung von sowohl AM-Fertigungsprozessen als auch von AM-Bauteilen bereitgestellt. Zugleich werden Prüfmethoden für AM-Bauteile entwickelt, die für die Qualitätsprüfung und für die Validierung der Simulationen benötigt werden. Aufgrund der Komplexität des Fertigungsverfahrens werden in AMTwin modellbasierte Simulationsansätze mit Methoden des maschinellen Lernens zur Analyse der umfangreichen werkstoff-, prozess- und bauteilbezogenen Daten, die in den Bau- und Prüfprozessen sowie in der simulationsbasierten Auslegung generiert werden, kombiniert. Dies ermöglicht einen systematischen Wissensaufbau. Die Methoden werden zu Beginn des Vorhabens grundlagenorientiert entwickelt und sind so auf andere Prozesse übertragbar. Experimentelle Untersuchungen und virtueller Entwicklungsprozess liefern wesentliche Erkenntnisse hinsichtlich der Interaktion zwischen Prozessführung, resultierender Werkstoffstruktur und Bauteileigenschaften. Mit AMTwin wird die fachübergreifende Kooperation verschiedener Institute der Technischen Universität Dresden mit außeruniversitären Forschungseinrichtungen nachhaltig intensiviert. Durch die Ausbildung exzellenter Fachkräfte an einem zukunftsorientierten, wirtschaftlich essenziellen und interdisziplinären Thema wird die Innovationskraft Sachsens gestärkt. |

Faserverbundwerkstoffe gewinnen aufgrund ihrer hervorragenden mechanischen Eigenschaften für den Einsatz in verkehrs- und energietechnischen Systemen zunehmend an Bedeutung. So erlaubt die Kombination von Faserverbundstrukturen mit metallischen Bauelementen die Umsetzung neuer hybrider Metall-Faserverbund-Bauweisen (MFB), die hinsichtlich Integrationsgrad, Bauraum und Gewicht gegenüber konventionellen Lösungen erhebliche Vorteile bieten. Die Überführung hybrider MFB in die industrielle Praxis ist derzeit erschwert. Gerade für kleine und mittelständische Unternehmen in Sachsen führen die hohen Entwicklungskosten und langen Entwicklungszeiten bei gleichzeitig hohem technischem Risiko zu erheblichen Hürden, was der Umsetzung derartiger Technologien entgegensteht. Ziel des beantragten Vorhabens ist es, die Entwicklungs- und Industrialisierungshürden für hybride Leichtbaustrukturen für kleine und mittelständische Unternehmen zu senken. Durch eine deutlich stärkere Interaktion des Auslegungsprozesses mit den Disziplinen Konstruktion, Validierung und Fertigung/Qualitätssicherung soll eine signifikante Verkürzung der Entwicklungs- (TRL1-3) und Industrialisierungsprozesse (TRL4-6) hybrider Metall-Faserverbund-Bauweisen erreicht werden. Dabei werden sich mit (sehr) hoher Wahrscheinlichkeit die Entwicklungszeiten stark verkürzen und die Entwicklungs- und Validierungskosten deutlich reduzieren. Gleichzeitig sollen die technischen Entwicklungsrisiken reduziert und die Qualitätssicherungskosten in der späteren Produktion gesenkt werden. |

In der Ausbildung Verfahrensmechaniker/-in für Kunststoff- und Kautschuktechnik liegt ein Schwerpunkt auf dem Vermitteln einestechnischen Verständnisses von Verarbeitungsprozessen wie dem Spritzgießen und dem Aufbau von Kompetenzen im Umgang mit den Maschinen und Anlagen. Hierbei kann trotz Spezialisierung meist nur ein exemplarischer Prozess vermittelt und ein ausgewähltes Fertigungsszenario eintrainiert werden. Die im Inneren ablaufenden Vorgänge bleiben trotz praktischer Arbeit mit der Anlage weiterhin unsichtbar. Technisch komplexe physikalische Zusammenhänge und Vorgänge müssen so herkömmlich und mit großem Zeitaufwand vermittelt werden. Digitale Zwillinge und Augumented Reality-Hilfsmittel können bei der Vermittlung technisch komplexer Sachverhalte wesentliche Unterstützung leisten. Im Rahmen des Vorhabens soll daher ein digital gestütztes Lernkonzept entwickelt, umgesetzt und in der Aus- und Weiterbildung erprobt werden. Hierbei werden echtzeitfähige, animierte 3D-Modelle von Spritzgießmaschinen hergestellt und in Lern-Apps implementiert. Das Lernkonzept soll unter Einsatz von am Markt verfügbarer Technik einerseits die nicht sichtbaren technischen Vorgänge der Kunststofftechnologien direkt an der Maschine vermitteln und andererseits das Erleben und Verstehen außerhalb des Technikums ermöglichen. Im Lehr- und Lernkonzept wird auf wesentliche Elemente der Spritzgießanlage und der Werkzeuge sowie auf die Prozessführung eingegangen. |

Durchgängige 4.0-Prozessketten für die Entwicklung und Fertigung von Composite-Lösungen erlauben als Key Enabling Technologies (KET) unter Einsatz neuer Materialien eine gravierende Reduzierung des Aufwandes für die Umsetzung (cost and time to market) innovativer funktionsintegrierter Faserverbundbauteile und -systeme. Von besonderer Bedeutung ist eine derartige Reduzierung gerade bei Bauteilklassen mit hoher Variabilität und kleinen bis mittleren Losgrößen, wie sie sich durch Einsatz neuartiger Snap-Cure-Polymersysteme ermöglichen lassen. Die Implementierung von Faserkunststoffverbunden mit diesen Snap-Cure-Polymersystemen ist jedoch mit einem grundlegenden, modellbasierten Verständnis des Werkstoffes, der Verbundstruktur sowie der entsprechenden Fertigungsprozesse verbunden. Mit Hilfe der numerischen Modellierung der 4.0-Prozesskette lassen sich die Fertigungsabläufe beim Einsatz der neuartigen Materialien sowohl hinsichtlich Effizienz (Verkürzung der Prozesszyklen und Zusammenfassung von Einzelprozessen) als auch Zuverlässigkeit (Reduzierung der Ausschussrate und Steigerung der Produktqualität) gezielt optimieren. Dadurch können zukünftig auch Aufwände für Anfahrprozesse reduziert oder sogar vermieden werden, was einen weiteren signifikanten Beitrag zur Minderung des Energieeinsatzes und CO2-Verbrauchs darstellt. Die kombinierten Struktur- und Fertigungsmodelle können zudem in den virtuellen Entwicklungsprozess implementiert werden und erlauben damit eine Erhöhung der Vorhersagegenauigkeiten der Bauteilsimulation. Damit lassen sich dann leistungsgesteigerte effizientere Produkte in einem CO2-minimierten Prozess erzielen. Die Erkenntnisse aus der Bauteilsimulation bieten weiterhin mit Ergebnissen der virtuellen und realen Prozessanalyse die Grundlage für elementarspezifische Strukturdaten, die für verbesserte Lebensdauermodelle und Instandhaltungsverfahren genutzt werden. |

Hochleistungs-Faserverbundwerkstoffe besitzen ein großes Leichtbaupotential und ermöglichen neuartige Bauweisen für ressourcenschonende Hightech-Produkte. Die intelligente Kombination von Faserverbunden mit klassischen Konstruktionswerkstoffen wie Metallen – das sogenannte Multi-Material-Design (MMD) – führt weiterhin zur deutlichen Erweiterung des Anwendungsspektrums infolge der zielgerichteten Ausnutzung werkstoffspezifischer Vorteile. Im Rahmen des Verbundvorhabens „Seriennahe Technologien für hochbelastete hybride Multilayer-Crashstrukturen“ soll eine neue Generation von hybriden Leichtbauwerkstoffen sowie entsprechende Technologien zu deren Erzeugung und Verarbeitung entwickelt werden (vgl. Verbundvorhabensbeschreibung hybCrash). Durch die Kombination von dünnen Leichtmetallhalbblechen (ca. 0,5 mm) mit faserverstärkten, thermoplastischen Kunststoffen in Mehrschicht-Sandwichbauweise (mehr als 5 Lagen) sollen die Eigenschaften beider Werkstoffklassen miteinander vorteilhaft verknüpft werden. So können Komponenten erzeugt werden, die deutlich gesteigerte spezifische Eigenschaften (Festigkeit und Steifigkeit) aufweisen und die gleichzeitig eine hohe Energieaufnahme bei dynamischer Belastung gewährleisten. Dieses Verhalten ist vor allem für sicherheitsrelevante Crashstrukturen erwünscht und wird in der Kombination mit derzeit verfügbaren Werkstoffen nur bedingt erreicht. Gleichzeitig können durch die Kombination von metallischen und nichtmetallischen Werkstoffen zusätzliche funktionale Eigenschaften realisiert werden. |

Dies erfordert neue Strategien für die schnelle, kostengünstige und flexible Entwicklung von Werkstoffen und Komponenten sowie der hierzu notwendigen Technologien und Produktionsprozesse. Die Notwendigkeit der intensiven Zusammenarbeit unterschiedlicher Fachdisziplinen rückt damit immer mehr in den Mittelpunkt, wenn innovative Lösungen für neue Anwendungen gefragt sind. |
